We build RackCity AI; these are our engine's numbers. Each row is what the app's Suggest Layout places in an empty rectangular building and what its counter then shows, not an estimate from a rule of thumb. The assumptions are listed below, and the free pallet rack calculator reproduces any row, or your own building, from the same engine.
Pallet Positions by Building Size, in Square Feet
5 buildings from 25,000 sq ft (250 × 100 ft) to 500,000 sq ft (1000 × 500 ft), each at 24, 32, 40 ft clear, in selective back-to-back rack for the 48 × 40 in GMA pallet. One table per truck, because the aisle is the truck's. Positions are pallet positions net of dead and excluded bays; levels count the floor pallet.

Rack rows are the rows the engine placed; it picks the orientation that stores more, so the row count is not comparable between trucks. Bays are the rack bays those rows hold.
Pallet Positions by Building Size, in Square Metres
4 buildings from 5,000 m² (100 × 50 m) to 50,000 m² (250 × 200 m), each at 8, 10, 12 m clear, in selective back-to-back rack for the 1200 × 800 mm Euro pallet with the 800 mm face to the aisle. Same trucks, the aisle in metres.

Read the Table: What Moves the Number
The truck sets the aisle, and the aisle is the biggest lever. The rack holds the same whoever drives it; what changes is how much floor the aisles take. In the 100,000 sq ft, 32 ft building, going from a counterbalance forklift on 12 ft aisles to a reach truck on 9.5 ft adds 20 percent (13,164 to 15,750 positions); VNA on 6 ft aisles adds 47 percent (19,392). The ratio holds within a few points in every row: about a quarter more for a reach truck, about half more for VNA. In metric the 10,000 m², 10 m building goes 20,004 → 22,266 → 28,458, plus 11 and 42 percent. The aisle width guide gives the band each truck needs and what each foot costs.
Clear height adds levels, one per 8 ft or so. The engine stands the tallest catalog frame under the roof and stacks as many levels as fit the top load with its lift-off: 24 ft clear gets a 24 ft frame, 5 pallets high; 32 ft clear gets a 32 ft frame, 6 pallets high; 40 ft clear gets a 36 ft frame, 7 pallets high. Each level multiplies every bay, so the 100,000 sq ft counterbalance building goes from 10,970 positions at 24 ft to 13,164 at 32 ft and 15,358 at 40 ft. In metric, 8 m clear gets the 8 m frame and 5 levels; 10 m clear gets the 10 m frame and 6 levels; 12 m clear gets the 12 m frame and 8 levels. Height is only free up to the truck's lift, and the dimensions guide has the clearances the levels obey.
The metric block is denser. A 10,000 m² building needs 0.5 m² per position with a counterbalance truck; the 100,000 sq ft building needs 7.6 sq ft, which is 0.71 m². The difference is the pallet: the 1200 × 800 mm Euro pallet shows its 800 mm face to the aisle and packs three to a 2,700 mm beam, while the 48 × 40 in GMA pallet puts two on a 96 in beam, and the metric aisles are a shade narrower than their imperial counterparts.
Size barely matters per square foot. Density moves from 8.3 sq ft per position in the smallest building to 7.2 in the largest at 32 ft with a counterbalance truck: a bigger floor wastes a slightly smaller share on the wall clearance and the row ends. Across the whole imperial table the floor per position runs 4.3 to 9.9 sq ft (100.8 to 233.7 positions per 1,000 sq ft); in metric, 0.25 to 0.62 m² (1,624 to 3,946.2 per 1,000 m²). How to turn a pallet count into a building, and the reverse, is in how much pallet racking do I need.
Methodology and Assumptions
Every row is the RackCity AI layout engine's answer for one building, produced by the same code the app runs when you press Suggest Layout, on these settings:
- The building is an empty rectangle, 5 imperial sizes at about 2 : 1 and 4 metric sizes, with nothing in it but the app's default column grid: 50 × 50 ft bays of 12 in columns (15 × 15 m of 300 mm columns in Metric mode). The rows are column-blind and hold the truck's aisle, as a new design's are: a column that lands in a row takes its pallets off as dead positions (the Dead column), and the calculator's Bury the columns toggle shows the other way. The rack keeps the default 1.5 ft (500 mm) clearance from every wall.
- The rack is selective pallet rack in back-to-back rows, the frame depth and beam length the catalog gives the pallet: the 48 × 40 in GMA pallet in the imperial table, the 1200 × 800 mm Euro pallet in the metric one, with the catalog's 3 in (75 mm) clearance between loads, the same pallets-per-beam rule the app sells beams by.
- The frame and the levels are the tallest catalog frame that stands under the clear height, then as many beam levels as leave the top load under the roof and give every load its lift-off (EN 15620's Y3 clearance). Levels in the table include the floor pallet.
- The aisle is the design width each truck needs, from the middle of the bands in the aisle width guide: 12 ft (3.6 m) for a sit-down counterbalance forklift, 9.5 ft (2.9 m) for a reach truck and 6 ft (1.8 m) for a VNA turret truck. The engine chooses the row orientation that stores more.
- The count is the app's own net count, the figure its layout HUD shows: pallet positions net of dead bays and the bays Suggest Layout excludes, including the row-end aisle it opens so a truck can turn into every aisle.
What is not deducted. Dock doors and their staging lanes, offices and other rooms, mezzanines, cross aisles beyond the row-end aisle, fire-code aisles and egress, sprinkler and flue rules beyond the catalog spacing, battery charging, and any column off the standard grid. A real building with those drawn in typically lands 10 to 30 percent under its row here. The table is the ceiling for a shell; the free pallet rack calculator counts your own dimensions with the same engine, and the app counts the building with its docks and rooms in place.
The engine and this grid are held together by a test: when the engine's answer for any row moves, the file behind the page is regenerated and the date above changes. The last regeneration is the date in the header.

Frequently Asked Questions
How many pallet positions fit in a 100,000 sq ft warehouse?
13,164 pallet positions with a sit-down counterbalance forklift on 12 ft aisles, 15,750 with a reach truck on 9.5 ft aisles and 19,392 with a VNA turret truck on 6 ft aisles, at 32 ft clear in selective back-to-back rack for 48 × 40 in pallets, 6 pallets high. The same building holds 10,970 to 16,160 at 24 ft clear and 15,358 to 22,624 at 40 ft. These are empty-shell counts; a real building with docks, offices and cross aisles lands 10 to 30 percent lower.
How many square feet per pallet position does pallet racking take?
Between 4.3 and 9.9 sq ft of floor per pallet position across these buildings, which is 100.8 to 233.7 positions per 1,000 sq ft. The low end is a VNA truck at 40 ft clear, the high end a counterbalance forklift at 24 ft. In the 100,000 sq ft, 32 ft building a counterbalance layout takes 7.6 sq ft per position, a reach truck 6.3 and VNA 5.2. Divide a floor area by the figure for your truck and clear height to size the rack.
How many pallets fit in a 10,000 m² warehouse?
20,004 pallet positions with a counterbalance forklift on 3.6 m aisles, 22,266 with a reach truck on 2.9 m aisles and 28,458 with a VNA truck on 1.8 m aisles, at 10 m clear in selective back-to-back rack for 1200 × 800 mm Euro pallets, 6 pallets high. That is 0.5 m² of floor per position with the counterbalance truck and 0.35 m² with VNA. Euro pallets pack three to a 2,700 mm beam with the 800 mm face to the aisle, so a metric building stores more positions per square metre than its imperial counterpart does per square foot.
Does a reach truck or a VNA truck increase pallet positions?
Yes. The rack holds the same; the floor gives up less to aisles. Narrowing the aisle from 12 ft for a counterbalance forklift to 9.5 ft for a reach truck adds about 20 percent (the 100,000 sq ft, 32 ft building goes from 13,164 to 15,750 positions), and 6 ft VNA aisles add about 47 percent (19,392). In metric the 10,000 m², 10 m building goes from 20,004 on 3.6 m aisles to 22,266 on 2.9 m and 28,458 on 1.8 m. The narrower truck costs more per unit and VNA needs a wire or rail guide and a flatter floor, which is the trade.
How were these numbers produced?
By the layout engine inside RackCity AI, running its Suggest Layout command on an empty rectangular building: the app's default column grid of 50 × 50 ft (15 × 15 m) and 1.5 ft (500 mm) wall clearance, selective back-to-back rack, the pallet's catalog clearance of 3 in (75 mm) between loads, the tallest catalog frame that stands under the clear height with as many levels as fit the top load under the roof with its lift-off, and the aisle width each truck needs. The count is the one the app's own counter shows, net of dead and excluded bays. Nothing is a rule of thumb, and the free pallet rack calculator reproduces any row from the same engine.
Why is my building's count lower than the table?
Because the table deducts nothing. There are no dock doors or staging lanes, no offices or mezzanines, no cross aisles beyond the row-end aisle the layout opens, no fire-code aisles and no columns off the standard grid. A real building typically lands 10 to 30 percent under the matching row. Put your real dimensions into the free pallet rack calculator, or draw the docks and rooms in RackCity AI and read its count for your building.
