Most of the questions we get about racking layouts turn out to be questions about aisles. How many rows fit is really how many aisles fit; whether a reach truck is worth buying is really whether two more rows are worth buying. Aisle Width by Truck Type
Measured between the faces of the racks on either side (the load, not the frame), for standard 48 × 40 in or 1,200 × 800 mm pallets:

These are the same bands RackCity's flyer reader offers when it asks what truck a building will run. The spread in each row is real: a 48 in pallet turns in a wider aisle than a 40 in one, a 6,000 lb truck is longer than a 3,000 lb one, and an operator turning quickly all day wants a foot more than the spec sheet's minimum.
Where the Number Comes From
A counterbalance or reach truck has to pick a pallet up from the rack on one side of the aisle and turn ninety degrees to drive off down it, or the reverse. The manufacturer publishes that as the right-angle stacking aisle, usually called Ast on the spec sheet, for a stated load. It is the truck's length from the counterweight to the fork face, plus the load length, plus its turning geometry — and it is the number a layout should start from.
Then add a margin. Six inches each side is the least most designers accept; a foot each side is comfortable for a busy pick aisle. The result is the design aisle, and it is what a rack layout means by "aisle width": face of load to face of load, with the frames a few inches behind those faces.
A VNA truck skips the turn. The load rotates on a turret or the mast articulates, so the aisle only has to clear the load and the truck's body: the pallet's long dimension plus a few inches each side, hence 5 to 7 ft. Because the truck runs down a guide with inches to spare, the slab has to be flat to a tighter tolerance than a standard warehouse floor, and there is usually a full-width transfer aisle at the ends of the rows so the trucks can change aisles.
The Code Floor Under It
OSHA does not give a width for forklift aisles in racking. It requires aisles to be kept clear and adequate for the equipment used (29 CFR 1910.176) and 3 ft for a pedestrian exit route. The numbers that do exist are in the fire code: the International Fire Code's high-piled combustible storage chapter, adopted by most US jurisdictions, sets a minimum aisle of about 44 in where racks are stocked by hand and 96 in where trucks do the stocking, in sprinklered buildings, with wider requirements in unsprinklered ones. Those are floors, not design numbers — no truck turns a pallet in 96 in — but they matter for the cross aisles and the pedestrian aisles a layout also has to carry.
The other code figure that touches the aisle is the flue space — the 6 to 12 in gap between the backs of a back-to-back pair, and the small transverse flues between loads — which lets sprinkler water reach the lower levels. It is set by the sprinkler design, not by the truck, and it is part of the module width in the arithmetic below.
What an Aisle Costs in Positions
In a back-to-back layout, the floor repeats in modules: two frames, the flue between them, and one aisle. With 42 in frames and an 8 in flue the steel is 92 in, or 7.67 ft, and the module is that plus the aisle. Across a building 200 ft deep, with 10 ft kept clear along the dock wall:

Read it the other way: every 3 ft of aisle across a 200 ft building is about two rack rows. In metric, on a 60 m deep building, a 3.5 m aisle gives you eleven modules and a 2.8 m aisle gives you thirteen; the arithmetic is the same because the steel is the same.
The height column in the first table compounds this. A reach truck doesn't only run a narrower aisle than a counterbalance; it lifts 10 ft higher, which is one or two more beam levels on every row. A building that holds 5,000 positions on counterbalance trucks at four levels often holds 7,500 on reach trucks at five — from a narrower aisle and a taller frame together, without a single extra square foot.
A 300 × 200 ft building (60,000 sq ft), back-to-back selective on 8 ft beams. On sit-down counterbalance trucks at 12 ft aisles and four levels it holds about 4,100 positions. Switch the fleet to reach trucks, tighten the aisles to 9 ft and take the fifth level the trucks can reach, and the same building holds about 6,200. The two trucks and the taller frames cost real money; 2,100 positions at $100 each is $210,000 of racking the building holds for free. That is the calculation to run before the lease, not after.
Choosing the Truck, Then the Aisle
The order matters. Racking outlives trucks by a decade, so the temptation is to design the aisle for the truck you have. But an aisle drawn for a counterbalance is three rows of steel you never get back, and an aisle drawn for a VNA truck you never buy is a warehouse a counterbalance can't work. Decide the fleet for the life of the racking, then draw the aisle for it:
- Counterbalance when the same truck has to load trailers, work the yard and handle oversize or awkward loads, and when the building is low. A wide-aisle floor is also the easiest to re-plan.
- Reach truck for most racked warehouses over 20 ft clear: the aisle is 3 ft narrower and the lift 10 ft higher, and the trucks are ordinary to buy, lease and hire drivers for. If you are unsure, this is the answer.
- VNA when the building is tall, the land is expensive and the throughput justifies the guidance and the transfer aisles. It is a commitment: the slab, the guidance, the trucks and the layout are designed together and changed together.
Two more things move the number. Double-deep racking wants the upper end of the reach-truck band, because the pantograph extends the load further and the truck is longer. And a pick aisle where people walk while trucks work needs room for both: the fire code's pedestrian figures plus the truck, which is why order-picking floors run wider aisles than reserve storage in the same building.
Setting the Aisle in a Layout
In RackCity the aisle is a field in the zone's rack settings, in feet or metres, and it means what it says: the rows are placed so that every aisle in the zone is that width, and when the zone's depth doesn't divide evenly the leftover is drawn as an open band rather than spread into the aisles. Under the Rack Layout header each zone reports what it got — 9 ft aisles · 23 rows — so you can check the drawing against the spec without measuring it. Type 12, read the count; type 9, read it again. Upload the building's flyer and the reader asks which truck the building will run and starts from that band.
